Have a kettling problem (localized boiling??) with this boiler, it's a CI Gas Sunnyday 102 originally sold by Crane and installed in 1971. It started a year or so ago after I flushed the system and added a boiler treatment and progressively got worse, can't remember the brand but I think it was Boiler treatment 5 with silicone additives.

Have tried flushing with different cleaners to no avail. Upon removal of certain components to view the inside of the heat exchanger, there seems to be a buildup of black oxide sludge about 1/4" thick on everything. I built a wand with small orifices that would fit through the openings to try and blast it off and it worked in these areas very easily. Problem is I can't access the bottom parts of the heat exchanger.

I guess my question is would this sludge buildup cause the kettling? How can it be removed, short of dismantling the unit, none of the available cleaners seem to affect it. Or is it time for a new boiler?
