The circulator is mounted at the bottom outlet with the return line coming in at the top which explains as you pointed out the erratic readings/operation. I'll bump up the high and low slightly to acheive the 220/180 magic number and see if it doesn't exceed the 30psi threshold on the blowoff valve for now. In the meantime i'll look into possibly swapping out the expansion tank for a larger one or adding a second one off the manifold. It's an Extrol 30 on there now. Thanks for your response, all this time thought the fast fill/regulator controlled the water pressure in the system. Hmmmph. Great info, thanks again.
